Pepp, they can be welded. We have done a few successfully here at the shop. We did not weld them in house but they were sent out. The kennedy kit I have used and it is veyr good. FWIW
When u say truck will not start, you mean it cranks but wont run or just doesnt do anything when you turn the key to start? Two completely different things to go after.
Mike, check out your local dealer for the pulleys, they are cheaper than napa by a long shot. Atleast here they are. My price even list here is around 20 bucks. Just for the bearing at napa was 45 bucks when mine locked up on me on a sunday last year.
Mike, in order to remove the fan you need to remove the upper radiator shroud first, it is 2 bolts, and 4 plastic retainers, also need to remove the tcm from the shroud. Next you will need to loosen the big nut holding the fan to the pulley. Once thats loose, the main fan shroud can be removed...
Yes the bulk of the fuel comes back via the pump, the other major contributer is the injector returns. When you doing a throttled run and let off the excess from the injector bodies goes through the return tubes and back. There is no return line pre engine filter. Yes our fuel is very filtered:)

Henry, have you heard any feedback on these as far as noticable power increases over the stock vnt? I have been looking at these for some time and want one but I am hesitant based on the advertised power levels it achieves.
The injectors are obviously internal to the valve covers, pretty easy to remove. The injection pump of bolted to the front cover and it sits in the valley of the block. If you have the top of the engine removed for the injectors then getting at the pump is a sinch.
